Headlight Lens Replacement Process

After heating and separating the lens from the bucket, the ridge where the lens meets the bucket must be cleaned. This ridge is filled with butyl or Perma-Seal from the factory to create a permanent or semi-permanent seal. Removing the factory sealant and separating it from the plastic bucket is a crucial step and the most labor-intensive part of this process. Many shops opt for partial cleaning—just enough to add new butyl and seal up the lens—making the process more affordable and less time-consuming. However, this method greatly increases the probability of future leaks.

We take meticulous care in cleaning the ridge where the headlight bucket and lens meet, leaving nothing behind but perfectly clean plastic. We then use special cleaners to remove any residue, making the plastic ready for a solid bond with butyl. This extra care ensures a tight, secure fit and prevents future leaks that could damage internal components or lead to fogging.

Taillight lens replacement is often quite different from headlight lens replacement, particularly in terms of the process involved. Many taillights are too fragile to undergo heat separation or are sealed using materials like Perma-Seal, which makes disassembly more challenging. In these cases, we may need to cut the taillight open using a sonic cutter. Unlike headlight seals, taillight seals are typically permanent. To ensure a secure and lasting reassembly, we use a two-part epoxy specifically formulated for the type of plastic used in the taillight.

Why We Use High-Quality Butyl

We use the best factory-style butyl available to seal the headlight. Butyl is the same high-quality material most manufacturers use to create a durable, long-lasting bond that withstands weather and temperature changes. Our superior sealing method saves you money in the long run by preventing costly repairs due to moisture damage.

Long-Term Service Benefits

Additionally, we use a type of butyl that allows for simple reopening of the headlight in case any future repairs are needed.

This approach enables us to provide long-term service and offer incredible pricing on any headlight we’ve already opened and repaired.

From headlight lenses to taillights and third brake lights, you can count on us for reliable, high-quality replacement services for any of your vehicle’s lighting needs.

Steps to Take Immediately After Discovering a Broken Lens

If your lens is broken but the headlight is still functioning: Place clear packing tape over the damaged area to prevent moisture, dirt, and bugs from entering the headlight.
Avoid car washes until the lens is repaired.
In case of rain, garage or cover the vehicle if possible.
If the broken lens falls off, do not touch the inside of the housing or attempt to clean it. The coating on plastic parts is extremely fragile and can be permanently damaged. Specific tools and methods are required to remove dirt and moisture properly.
Don’t wait too long. Invisible moisture and other issues can develop quickly. The longer you wait, the higher the chance of damage to the headlight housing and its components.
